Exploring temperature-controlled friction stir powder additive manufacturing process for multi-layer deposition of aluminum alloys

This paper presents preliminary study on multi-layer deposition of aerospace grade Al 6061 alloy by novel friction stir powder additive manufacturing process. Minimum temperature was in-situ maintained using close loop temperature-controlled system for minimizing thermal gradient in the build direction. Maximum during monitored pyrometer and imaging camera. Use a tool with circumferential radial grooves continuous external heating facilitated smooth three-layer 60% efficiency 417°C as maximum temperature. Larger value at zone improved material flowability quality. Microstructure found to consist fine sub-grains. Element analysis showed uniform distribution major alloying elements it. Phase revealed along Mg 2 Si hardening precipitates. Tensile strength microhardness were commercially available wrought AA6061-T4 alloy. It ductility 16% elongation. The presented process is viable alternative fusion-based processes depositions other lightweight alloys which are difficult-to-additively-manufacture.
